Common Faults & Fixes
Machine runs but throws random 'ghost' alarms
Cause: Un-debounced field inputs, missing rising-edge detection, or race conditions in parallel branches
Fix: Add TON/TOF debouncers, refactor to explicit rising/falling edges, and serialise critical sections.
Scan-time creep after months in production
Cause: Growing recipe arrays, unclosed communication blocks, or dead code accumulating in periodic OBs
Fix: Profile OB1, purge dead code, refactor communication into asynchronous FBs, and cache recipes to DB.
Machine locks up when operator hits E-stop mid-cycle
Cause: State-machine doesn't handle SAFE_STATE cleanly — no timed re-arm sequence
Fix: Rewrite state machine with SAFE_STATE as first-class state, add re-arm interlock and audit-trail logging.
HMI shows wrong values / misaligned words
Cause: Endian mismatch in DB structure, or HMI tag map out of sync with PLC data blocks
Fix: Regenerate HMI tag map from PLC symbol table, add checksum on structured tags.
