Common Faults & Fixes
AL.10 / AL.11 overcurrent (Mitsubishi MR-J)
Cause: IGBT power-stage failure, shorted motor winding, or defective current-sense CTs
Fix: Test motor per-phase resistance and IL, replace IGBT module + gate-driver board, calibrate CT gain.
Absolute position lost after power-cycle
Cause: Dead encoder battery in absolute encoder pack, or corrupt encoder EEPROM
Fix: Replace encoder battery, re-home the axis, and if EEPROM is corrupt, restore encoder ID via manufacturer tool.
Servo motor humming at zero speed
Cause: Excessive gain, brake stuck partially engaged, or backlash resonance
Fix: Run auto-tune with real load, verify 24V DC on brake solenoid, and add notch filter for resonance.
Encoder disconnected fault
Cause: Broken pigtail cable near motor, shielded-drain short, or damaged encoder receiver on drive
Fix: Rewire pigtail with proper strain relief, replace RS-485/BiSS receiver IC on drive, and megger cable.
Regen resistor open circuit
Cause: Blown external braking resistor from repeated deceleration overload
Fix: Fit a higher-wattage / lower-ohm resistor sized for the duty cycle, and check thermal contactor.
